Safer Factory Access: Platforms, Catwalks, Ladders, Handrails and Machine Guards

Factories need safe access to machines, tanks, ducts, roofs, service points and elevated work areas. Platforms, catwalks, ladders, staircases and handrails help workers reach these locations. Machine guards and enclosures reduce accidental contact with moving or hazardous equipment.
These components may look straightforward, but their design should be based on the actual site and task.
Start with the work activity
Before designing a platform or ladder, determine why a person needs access. Is it for daily operation, occasional inspection or heavy maintenance? Will the worker carry tools or replacement parts? How many people may use the platform at one time?
A frequently accessed area may need a staircase rather than a vertical ladder. A maintenance platform may require enough room to remove a motor or open a service panel.
Platform dimensions and loading
The platform should provide sufficient standing and movement space without obstructing machinery. The supporting structure must account for people, tools, equipment and any concentrated loads.
Flooring selection depends on the environment. Solid plate is easy to clean but may hold water or oil unless drained properly. Grating can provide drainage and airflow but may not suit all hygiene requirements.
Handrails and edge protection
Handrails should provide continuous support and be positioned so that openings and edges are protected. Toe plates may be needed where objects could fall from the platform.
The handrail layout should not create narrow pinch points or interfere with equipment access. Gates or removable sections may be required at loading points.
Ladders versus staircases
Vertical or steep ladders use less space but are not suitable for every application. Staircases provide easier and safer access for frequent use, especially when workers carry tools.
The angle, tread size, width and landing arrangement should suit the available space and intended use. A cramped staircase designed only to “fit” can become difficult to use.
Machine guards and enclosures
A good machine guard blocks access to a hazard while allowing normal operation, visibility and maintenance. It should not encourage workers to remove or bypass it.
Guards may use stainless steel frames, sheet panels, mesh, transparent panels or a combination. Doors and access panels may require switches or locking arrangements depending on the machine and risk assessment.
The enclosure should provide space for moving parts and should not create new trapping points. Ventilation may be necessary around heat-generating equipment.
Removable and modular designs
Maintenance teams often need temporary access. Bolted panels, hinged doors or modular sections can make this easier. The fixing method should prevent accidental removal while remaining practical for authorised maintenance.
Platforms and guards may also need future modification when machinery changes. A modular design can reduce the cost of alterations.
Corrosion and cleaning
Stainless steel is useful in wet, food, pharmaceutical or corrosive areas. The grade and finish should match the environment. Hollow sections should be sealed appropriately, and water traps should be avoided.
In washdown areas, the structure should be designed so that surfaces drain and remain accessible for cleaning.
Site measurement and installation
Factories rarely provide perfectly clear installation zones. Pipes, cable trays, columns and machine projections may affect the final layout. Site measurement is therefore essential.
Installation planning should consider production schedules, lifting, drilling permits and temporary barricading. For operating plants, prefabricating as much as possible can reduce site work.
Inspection and maintenance
Access structures should be checked periodically for loose fasteners, damaged welds, corrosion, movement and worn flooring. Machine guards should be inspected after maintenance work to confirm they have been refitted correctly.
Even a well-built structure can become unsafe if it is modified without review.
